I think I know the answer--I ruined it. My fan was working only on setting 4, so I got a blower motor resistor. It worked ok, but it took a few seconds on settings 1-3 for the fan to actually come on. If I turned it to 4 and then back down to one of the lower settings, it would blow right away. So maybe there was already something wrong with it. Here's where I think I ruined it, though. I didn't want to put it back in place and screw it in until I tested it out, but didn't notice that it was resting on a flashlight. After my next drive I saw that it had melted some of the plastic on the flashlight (like just about through to the battery compartment), and the next time I tried it it didn't work at all on settings 1-3. Still works on 4. So I'm thinking that it overheated because it was out of the fan path and/or because it was resting on the flashlight. So I obviously need a new resistor, but I'm wondering if I should get the blower motor as well. It occurs to me that maybe it was running too hot because the motor is on the way out, and had nothing to do with lying around on the flashlight, I have no idea how hot these things are supposed to get. The fan does make a kind of squealing noise when I first turn it on. When I was looking on the forum for a how-to on the resistor I believe I saw a post on how to check the motor, but I can't find it now. Any suggestions? Thanks in advance.

I would start with the resistor. Mine went for the first time a couple months ago, and from reading here and clubfrontier the OEM resistors are no better than the aftermarket ones - at least not at this point - so I went with this one from Amazon - https://www.amazon.com/gp/product/B07K89ZQGD/ref=ppx_yo_dt_b_search_asin_title?ie=UTF8&psc=1
I have only had it a couple months but so far so good.
Possibly your motor is pulling too much current - which the motor can do when it gets old and the insulation gets old. However when that becomes the case the motor isn't usually long for the world anyway - and my experience on blower motors is the bearing is usually what fails - so I would try replacing the resistor again first and see what happens.
If you do end up changing the motor stick with OEM. I tried the "premium" one on Rock Auto and it was squealing again in 6 monts.
I have only had it a couple months but so far so good.
