I asked this earlier, but can anyone that has used similar racks comment on wind noise? One of my concerns about a full rack replacement is that after all the work of removing the stock rack and replacing with my amazing new shiny rack I would end up with a whistling, howling noisemaker on the roof. That would be annoying on long highway trips.

There's a thread on expedition portal discussing full racks on LR3 / LR4 (not entirely dissimilar rooflines to ours) and some of the methods people have used to quiet them down. Sounds like fairing design is pretty important to reduce wind noise on that setup.

Not really, but I had considered making a 42x83-ish 2mm sheet with some bolt holes as a flat top. But then I thought it's pretty easy to remove the crossbars if you aren't using them. If you are using them you probably have plenty of random stuff catching wind anyway. As for noise and what should be done about it, I'll just defer to the group wisdom/desire.

Been on the back burner a while but just the other day I was just thinking about getting it into onshape so others can take over. I need to verify pretty much all my fab dimensions but at least there's some sim work showing a Factor of Safety above 3 for what I think is a reasonable winch pull.

I think this is going to take some experimentation with Fairing, crossbar choice, maybe filler strips? Either way we will need to have a completed rack to experiment with first.

Also I know in my personal case the 33's are already pretty loud so I'm not sure wind noise will be all that noticeable

We've had 6-8 inches of snow here locally and expecting more the next few days so it's going to be a while before I can try and test fit my cardboard template.

@29erClan is there any particular things you wanted to see in a test fit of the paper template?
